I'm routing into one and a half inch mahogany. The strokes on the letters are fairly thick. The finish depth is 3/4" inch. I have already routed two boards and have noticed that you can feel and see the step on the side of the letters. I tried the step down first at 3/16" and then at 1/8"and had the same result. Any suggestions?

If it's mostly on the endgrain, it may be chalked up to bit deflection. You did two cuts with differing step-down settings, but did you do a finishing pass on either of them? I would run a finishing pass that either hits the same final surface or takes off just 0.005" in the conventional cut direction. The step-down on the finishing pass can be almost the full length of the flute of the bit. The slight cut shouldn't deflect.

Have you tried measuring the actual angle of your V bit? It looks to me like that might be your issue.... most 90 degree V bits are not actually 90 degrees...
